Hmm. Probably an engine swap. Then tear down and rebuild original engine and reswap. Have two frames and engines. Love these bikes. Water cooled shaft drive lighter bike cheap on parts.

That's a lot of work and $ for something you could replace for less than what you'd have in it. Jmho

I have an '02 with 96,000+ on it..... had 25K on it when I got it in 2007. No major issues at all. I was planning to get it to 100K but then I found a great deal on a leftover new V-Star 1300. Kept the Volusia in the short term thinking I would still get it to 100K but like the new one too much for long trips. And the last 4K mile will take a long time on only local trips and I really need the garage space. I'm going to try to find him a good new home in the spring! He will be a great first (or second) bike for someone.

Um, with 96k on the clock, you're either going to have to give it away or find someone who doesn't know any better. That bike is used up.

I've helped two former members here do an engine swap on their Volusia and C50. It was a pain in the butt, even with 2 floor jacks and the right tools. The funny part is after spending all the money on the replacement engines, both guys turned around and traded the bikes in on something else less than a year later... I doubt they got the cost of the engine back in trade...
